Well guys I managed to get some results, although nothing that helped me fix the problem. I removed the starter motor and seperated the solenoid from it. I hooked it up to a battery so I could bench test it, and sure enough every so often when I connected the wires it would just 'click' and not throw out properly. At least I know now it is actually the solenoid that is the problem, just as I suspected. Unfortunatly the solenoid on the brand of starter I've got isn't one that comes apart like many other brands. I did manage to get it apart in the end after partly destroying the outer casing of the soleniod, but once again it wasn't designed to be fiddled with and there was nothing on the inside that could be altered or changed to fix the problem. So next step now is to get back to the shop I bought it from and see if I can get another solenoid from them or if they can help me out in some way. Fingers crossed they will!

Thanks for the input but all my battery terminals, connections and cable sizes are clean, tight and of the correct sizes.

6.5 diesel starter

I love all the discriptions. mine, full battery voltage from jumper lead to S terminal incredible click. nothing jiggle the lead at battery suddenly the the juice seems to find a path and cranks. This "chinese" copy's solenoid lasted barely 3 mos. had a few clicks sooner. next one 4 mos. the same warranty for 1 year. I'm told that's all they last nowadays. Regret not rebuilding the original myself. didn't want to take the starter out. Now I'm an expert. Still trying to get my money's worth. We put first a new contact washer in old one 1yr. was bery thin compared tp new one. great! for 3 or 4 days. then original guy put new end cap on for free. great for 5 days. Why do they burn or pit so quickly? is it like titanic's rivets? cheap chinese metal I'm told. chevy washer was silver color. these are copper...soft? I have new cables brushes looked good.
