starter problem
 
93 2500 hd turbo diesel...intermittently won't crank with key in start but will start when I cross the B terminal to the S terminal with a screwdriver. finally replaced the ignition switch but still has the same problem.

could be a problem with the neutral switch or clutch switch ,(stick or automatic), also there is probably a starter relay in the circuit, in the underhood fusebox, which could be the trouble.

automatic...neutral switch is a blocking plate near the key to keep the rod from pushing the switch...can't be that I think. no relay...purple wire gets it's juice from the switch to the S terminal on the solenoid. could be a weak or old purple wire... when I hooked up a volt meter to the S terminal and my son kept turning the key when we were stuck I got a wide variety of lowvoltage readings indicating a bad circuit. Must it be the ground through the solenoid or still maybe a bad switch? The screwdriver over-rides this problem by giving it a good battery terminal jolt to the S terminal I think. But on occasion I see a weak spark and it won't crank with the screwdriver either.

Neal use this circuit. It's the same thing with the screwdriver method except the relay does it for you.

Make sure the battery cables are good and the connections to the battery are clean.
Remove cables, clean with a wire brush. Visual won't tell if it's clean.
If that doesn't work.
Replace hot and ground battery cables. They may look OK but can still be a poor connection on the lug to cable connection.
When cranking put a voltmeter on the battery connection at the starter to make sure your getting full voltage to the starter.

there is a fuseable link in the incoming red wire...hot one. I'm gonna scab a wire onto it...the battery positive to the ignition switch blue plug. And then I could do the same for the purple wire from the switch to the S terminal. Before I pull down the damn starter again. [I go through the fire wall deep to use the screwdriver mavbe I can get the solenoid off through there too.]and see if the problem goes away. If it does I'll look for where the weak part is and be more permanent.

I'd try running a temp jumper from the "S" terminal to the ing switch 1st...... if that solves your problem..... well you know what to do then.

Bypassing the fuseable link isn't a good Idea, you can cut out the link and replace it with a 70 amp maxi fuse....which will do the same thing,

It may be a problem with the security system.

Neal, This a common problem with older models. What you got is resistance from the battery to the S terminal. And the problem will get worst. By the time the voltage reach to the S terminal it has dropped at a point where the solenoid will not engage. Adding the relay as I suggest.
It will prevent any voltage drops because the contacts is connected between the battery post and the "S" terminal. The relay coil draws MA of current Vs a solenoid coil which it draws a huge amount of current.

If the purple wire is bad ....... adding a relay doesn't fix the wire. If the purple wire is good ....... adding a relay, just compounds the puzzle.

Another area you should check, make sure the grounding straps that run between valve cover bolt to the fire wall are properly grounded. There should be two of them.
