The post above is because of major frustration with the project.

Anyhow, a couple of patches were required to finish the gaps on passenger door.

Now you see the holes..............

All glass removed.
I added a 3/4" x 3/16" cold rolled bar under the door skin with threaded holes for the rear view. I don't know about you fellas, but I've cringed my whole life whenever I've had a Chevy with a loose mirror. Nice solid mount, sweet, never worry about stripped out sheet metal again.

Rear view moved forward about 6".

Installed the door to check out the patch....hmm....not so good. I screwed up royally.

527201

A bit more touch up with the rod.....

Then, around to the driver's door:

A few studs to aid in pulling:

527205

Got it to an acceptable range for this particular quickie paint job. Sure better than the 3/8" that was there before.

527206

Spent some time gapping the door:

527207

527208

And then............damn............being the moron that I am, all the time working on the door, I didn't take a peak at the back of it. Dented to heck and the top section of inner shell was pulled right out of the seam.

So, a little disassembly to strike a few blows.

Dents and door frame bent out of whack. No wonder there was so much wind noise.
The whole frame was too far forward and twisted.

So much for my nice gaps..........

Between waiting for Saturday to arrive to pick up the new door skin and when I discovered this mess, I needed something to do so I grabbed the gate off the car to finish stripping around the edges. I found some bondo on the bottom and decided that since I've never seen rust on hole, I would create some nice large drain holes and leave it at that. Double metal into the triple pinch weld repair was just not gonna happen at this time. I welde the two panels together at a few locations so I could weld stiffening bars on in case someone actually uses this car like a truck in the future. 99% that that will never happen.

A good sign: ???

527223

The offsets at bottom seem to line up not bad. Top left corner needs work and I will have to weld the mirror holes closed.

I will move the whole inner door back so that the window frame is centered more in the opening when I assemble to the skin.
Skin will be installed about an 1/8" forward.
Will deal with the twisted door frame when assembling also.

527225

Looks better here but the door is in a twisted state to be correct. Bottom rear corner is sticking out a bit.

DAMN, that door was mangled good... :(
The tag on the skin is the same one on all the repro stuff. It will still look better than the bent up pos that was on there. Once again, a vehicle that looked pretty darn good had a poop load of hidden damage and p!$$ poor workmanship under the paint.

The AMD panels I'm putting on my Camaro come from Taiwan/China too. They are some of the best fitting. It's all in the quality control over the production that makes the difference.

I ordered a small bottle of 1969 code 52 Garnet Red touch up paint. One of our customers was nice enough to have his painter spray out a couple of samples for me. The paint was flat so I sanded one with 1000 and used a rattle can clear on it. Amazing difference in color by adding the clear coat. These pics are a pretty good representation of the color.
I showed my daughter, all the while going off on how I loved it. She was too polite to say anything negative, but man could I see the disappointment in her face. I'm and *** as I derived some temporary pleasure from this, knowing I wouldn't use the color after reading her reaction, but let her think so for a few minutes.

Gonna go with Victory Red. It's a nice solid darker shade of red that should go nicely with the black hood stripes.

527338

Appears to be a wee bit darker than the red on this car, which looks pretty good but just a tad too light.

I welded what I believed to be the last patch (again) on this project, ya, right.....

527341

And of course, then there's this that I had forgotten about:

527342

All in all, the mangled up door came out not bad.

527343

527344

527345

A little bit of grunt to bring the skin in to the window frame for welding.

Fender is just not right.

527347

I'm afraid to continue cleaning up anymore edges on the car to prepare for primer.

527348

One more patch coming up. This will allow some shape correction at the same time.

Wow, looking great. That fender is stretched at the door from the crushing it got. Sucks to have to keep doing gap corrections from crash damage and previous p!$$ poor workmanship, but you are there now, so git-r-done.
The Victory Red is a deeper color and more easily procured from 2000's GM vehicles.

You are doing some great things Pugsy. We know the truck was painted by a body shop in Cincinnati. I sure would like to see a picture of it when they got it.

I doubt they would want anyone to see the butchery. The pic would need to be on a wall of shame, for all the crap he has found under the paint.

I added a piece of 1/8" diameter rod to the edge because welding the two pieces together directly would have came out to a sharp point.

613718

613719

Stick it on the car for a look. Damn, door gap is way off. Add some material there to close off......

613720

This don't line up, not even close. Cut along line, flatten out the fold below it and create new fold by welding the bit back on.

613721

613722

And a piece of 11 ga steel.........

613723

Looks like things are coming together....ha....ah..yuh....
